So whats the procedure now?
New turbo, with a lot of mechanical work,
how far does one have to dismantle this..
Or is there a trick to sorting it out?
Its a syncro if that makes any difference.

There are various techniques depending on how much of the stud is left.

If you have a bit protruding maybe try lots of heat and spray then grip (vice maybe). You could try welding a nut onto what's left and get a socket on it. Or just take it to an engineering workshop! You're probably best off removing the turbo first for any of these options!

Be careful if you go down the route of drilling the stud out and make sure you drill right in the centre of the stud using a small bit to start with. You don't want to mess the thread.

For what it's worth I've found some Bosch drill bits (from screwfix) really good. They look like masonry bits and are painted light blue. They are really tough.

If you have a bit protruding...
1) A daily application of PlusGas for a week.
2) Give it a sensible clout on the top with a hammer to see if that unfreezes it.
3) With vice grips try to tighten it a wee bit, that sometimes unfreezes it so you can unwind it.
4) Irwin bolt grip removers can help with unwinding.
5) get a blowtorch on it, melt some candle wax into the thread, and then try steps 2-4 again.

This worked for me when I had 3 exhaust studs snap.

We had a similar problem on the Pritsche.
The PO had welded the exhaust to the turbo studs.
We had to cut them off to free the exhaust.

We took the turbo off and welded M8 nuts to the studs, the studs came out relatively easy after the welds cooled a bit.

Should have explained that its in a garage getting fixed for me,
and they are asking what I want them to do next after they broke the first stud.
Wish it was me working on it but its not..

They say that to replace the turbo it will need to take the manifold off,
so there is some considerable expense in the workshop,
plus the cost of either replacing the turbo,
or taking it off to drill out the studs.
They recommend replacing the turbo.

I am thinking its maybe time to put an AGG in instead,
which has been a thought already.

Seems like a lot of money and trouble over a little stud..

If I was doing it, in my own style..
previously I have used this trick on an exhaust manifold,
because the manifold is slow to heat up, a big mass of metal,
and the stud is quick, at least on the little bit sticking out..
I blast it with the boxy acetylene cutting torch,
then when its ready hit it with the oxygen,
amazingly the oxy if carefully done, can clean out the hole nicely,
even leaving the threads from the stud,
might go all the way through though.

Yes I used to have a scrapyard!
Maybe have one again if I keep buying T25s

Prefer it if someone fixed them tho.
Mechanics in garages these days seem to just replace parts.

Interesting about the candle wax, never tried that tho had read it yesterday as I was re reading Patricks AGG install thread.
I do like the hammer the stud trick, learnt that a long time ago and have to add, a very hard, small hammer is often best!
Yes some hammers are harder than others!
Also I like to tap it while twisting if possible, same works for wheel nuts that are too stiff,
though those I usually tap on the side, while a stud or screw would get tapped on the end..

I have booked it into a cleverer workshop to see what they think,
will need to drive it there minus the exhaust..
I will get to look at it to see what a mess it is in when I move it.

Told the last place to be especially careful not to break the stud as I thought that might happen.
They obviously had not heard of candle wax trick!

In the scrapyard I used to burn in some mix of drained fuel tanks and engine oil,
was mostly dismantling big trucks and there were plenty of opportunities.
Ooh I did love the gas axe tho, once it was mastered it can sort out anything..

This all reminds me of being broken down on the Motorway near Birmingham in a Unimog,
it was a military radio, petrol one and had a lot of ignition suppression stuff.
Called the AA! Said did they have someone who knew how to fix Military Unimogs,
no problem they had one and he dutifully turned up.

Fixed loads of these he said. Really! Loads! I said, how did you fix them?
Anti tank gun he said, worked every time.

Anyhow onwards and upwards.
The studs are out of stock at Brickwerks.
What are they made of?
Where is another place to order good ones?

Job done,
amazingly the nearest garage to where I just moved to,
turns out he is clever, and can actually repair stuff,
not just swap old bits for new, breaking things,
so the job gets bigger and bigger.
He did the deed with turbo studs extraction/replacement,
cut and rewelded the new exhaust as it didnt fit very well,
MOT'd it.. and all for £150.
Told him I have plenty of future work for him.
