I would say that you have several dodgy earth connections. Have you taken them off and cleaned them up, replacing dodgy connectors?

Yes I re-did all the earths when I removed the dash a couple of years ago. Cleaned the main crown & replaced connectors.

Gearbox? Battery to chassis?

It seems odd to me as usually even 4v is enough to kick an alternator into operation.
That 4v needs to be sorted also though. It is sounding more like the alternator is goosed. Were the old brushes on the regulator worn right down? If so there is a chance that the slip rings are worn out - you may have a combination of problems there.
Was the spare regulator a new one?

Thanks for your help Oldie,
I think I'll get a new alternator & see what happens. The brushes were good as the regulator was pretty new.
One thing I should mention which I thought irrelevent at the time. Today after I started it and set off, I indicated to pull out, when doing so I heard a click under the dash and the engine died. When I restarted it the battery light was out but come back on again a few minutes into the journey. The click could have been a relay but as far as I know the blue wire isn't fed through a relay?

you know the new brush pack you installed, it is possible its faulty !
just because it was new , dont overlook it .

Well after all that kerfuffle it looks like I had two dodgy regulators. Just bought a new one & it all seems to be working fine again.
