So now I have had an hour to think things over, I am totally confused.

I drove this van back from Wales in very hot weather knowing full well it had overheating issues and it was absolutely fine. It didn't get hot or boil at any point. I drove it around for three weeks last summer and she went great. I did notice a small water leak from the rad valve,but thought little of it. Then suddenly one day I popped into town and she boiled over liked a steam engine and popped the rubber hose. I inspect it and find out there was no thermostat. I have now replaced the stat and pipe and run it up for an hour with no water issues at all.

Did the low water level cause the issue, is it something underlying, and if the head or gasket was blown would it run for 50 minutes without issue?

I took her out for a 5 mile run today. I chose the two steepest hills locally and gave her a good run. She never got above halfway on the temperature gauge and took a couple of miles to get above the quarter mark. She pulled like a train and drove like a dream!

I hope you dont mind me borrowing this thread, as the issue is about 2.1 thermostat housing. I had 3 bolts snapped from the middle (yay) when trying to replace thermostat. Managed to get two of them out (by welding.. sigh..) but this last one aint going away, and it is in such a spot no drilling is possible, at least with conventional equipment.

I have welded about 20 nuts to it and it wont come off, i am not the master welder but it seems either the bolt is seized REAL good or the welding aint good enough.

Any ideas how to remove that... :/

I'd buy new one, but i need the car running in few days. PLUS the thermostat housing is attached with those cursed vw bolts, and naturally those are rounded and rusted, and located in such a place you'd need to remove at least exhaust pipe, driveshaft and whole bunch of other stuff to get to it.

Drill it out put a longer bolt with a nut on the back

Maybe I've got this wrong but should that not knock out with a hammer and a punch? I thought it was just a nut that is held in place under the plastic housing.

It might punch out but it might take the corner of the plastic with it
I would not punch it I would drill it

Surely that is something you could get a drill on if you took the whole housing off. Or am I missing something?

I do not have plastic housing, but aluminium. IF i'd had plastic thermostat housing none of these problems would occur. I'll have to try that angle-thingy on my drill. I managed to make some sort of external tightener for the housing cover in case i can not remove the broken stud. Im ordering new plastic housing as well, in case the old one will fail.

You didn't mention it was a syncro metal housing and to be fair it looks black plastic in the picture, is it on a syncro? if so you need to order a metal housing not a plastic one.
