And it'll be worse in the inner layers. Once you cut the outer panel away, you'll probably find the base of the C post missing, as well as the stiffening panel, inner sill above the jacking point, and maybe the top of the jacking point itself. Ask me how I know....

check the expansion tanks in the front arches these should have 1 way valves on top, to let air in but stop fuel from getting out, check these aren't blocked and are actually letting air in and whilst you've got the tank dropped probably worth shining a torch into the filler hole and seeing If there...

I have looked at convoluted silicone hose in the past, but at £40/mtr, it's more expensive than the BW SS pipes!

Yes, should have 2 tanks, the pressurised tank vents into the 1 behind the flap when hot (due to the huge quantity of coolant in the system), and draws it back in again as it cools. Without the 2nd tank, there's nowt to draw back in, only air

I'll check continuity across the element then, and put my (10 amp) ammeter in line with it briefly and check it draws current.

I used a hacksaw to cut down either side of the nut when I replaced my shocks. Yes, it damages the shock thread, but if the top is rotten then you really want to be replacing the shocks as well. From my understanding, the Westy roof pressing had a larger opening with the rear cross brace moved further back along the van (giving a larger stand up area with the bed stowed away), the rear section of roof was flat rather than curved (as the standard roof is) to give a flat surface for the mattr...

Just 1 point:
Are you trying to fit a genuine Westy pop top to a standard tin top?
I don't think it will fit properly as I believe the Westy had a different roof pressing specifically for the poptop to fit to.
I could be wrong but it may be worth checking before you start cutting and drilling
