Once I started adding up the rest of the bits I'd need to make up a complete new system it might make more sense to try DIY-ing a crossover pipe right enough, especially if it's not even going to cool any better once it's all swapped!

Early exhaust / late cooling system compatibility?
My van ('83 DG manual) has the early exhaust & cooling set up, but the metal crossover pipe and a few other bits are bodged or have seen better days. It has the 38mm plastic pipes and I have a few other parts of the late cooling system so I was thinking of buying the missing parts & swapping...

That's a very clean and healthy engine. I'd be delighted with that result. I rebuilt the engine and the carb myself, so that's good to hear! It doesn't seem have any other symptoms of a lean mix under load that I can tell apart from the high temps, but I realise that could be down to other things....

Hi all I got an emissions check as part of the MOT which I wasn't expecting, but hey ho. Can't detect any wobble in the impeller by hand, it all seems solid. Thermostat is fitted with the spring side facing up, and after taking the housing apart it looks like it won't fit any other way. It's brand new from Brickwerks so highly unlikely to be stuck, but I'll check it in hot water next ch...

I was lucky enough to get a genuine DG NOS from (I think) VW Heritage before they went out of stock. Had to swap the gear, tried rivets but ended up using M7 bolts.

Still happening sadly! Unfortunately this kept on getting pushed down the list by other stuff so I'm not much further forward, I decided to concentrate on getting the work done for the MOT first so I could actually test drive it, then once it passed it was the interior, work on the house in between ...

Good point, I should have said it was a new silencer and tailpipe, so there was no soot on it at all before. Do you reckon I'm better setting hot idle and mixture with the vac disconnected then?

Ah OK fair enough, in that case the tailpipe is black, and I am definitely adjusting the correct screw on the carb. OK, another round of testing done! With the fan running from startup, the temp gauge stabilised at about 2/3rds while idling. I managed to borrow a combustion gas detector, checked the expansion tank with it and it didn't show any signs of CO2 in the coolant. Tried it in the coolant tank as well onc...
