I had a similar problem but mine was cause by a previous owner fixing a jubilee clip in such a way as to prevent the lever that opens and closes the valve from moving in its full sweep

Very easy to do, as long as you have got a pair of spring clip pliers. The front gearbox mounts can be different, the one that bolts to the subframe. ( Petrol and diesel 4 or 5 speed boxes can be different lengths I think) so try and get the gearbox mount with the replacement gearbox just in case. W...

I have recently had to switch to a four speed box from a five speed and would like to fit a rev counter into my dash. I have an early 1.6d cs engine with no buzzer of doom. The original T25 rev counters are too expensive at the moment for me so I would like to fit a rev counter from another vw model...

Your other option is a decent used replacement from a reliable source, I trust a guy (a member on here) not far from you who breaks T25s for a living. Brickwerks the garage not the webshop are probably less than an hour or 50 miles from you, go to the best if they can fit you in. That is if they do engine recons, but I am sure they could fit one for you.

I may have been mistaken with my earlier comment. The thermostat on the engine regulates when and by how much hot water from the engine is allowed to flow to the radiator. I thought that with the thermostat removed the radiator fan will not turn on automatically. Have you checked either if the radiator fan is on constantly or starts when the engine begins to get hot as it should. Maybe there was a problem with the radiator fan which has been "fixed/bodged by elim...

I have been running with 195 R14C for a few years with a 1.6D and have not had any problems. Yes it slows going uphill but never so much that it worried me. I changed the type of oil on my 1.6 non diesel when I first serviced it. I put in the good synthetic vw oil I use for my Golf Tdi and used lots of oil......when I changed back to mineral oil the oil usage dropped back to within normal limits. 450 miles and the level went from the top mark on the dip...
